I know its not Military but the question is relevant to a lot of vehicles.

 

This topic came up yesterday when trying to fit a replacement window glass into a door that had been renewed.

How much tolerance should be left on the window aperture for the glass, Rubber seal and locking insert?

We had reskinned the door panel in new 3mm sheet steel and thought we had matched the old opening but rust and mis measure may have had a say in the accuracy of the figures.

Took 3 bodies 4 hours to get pane in place.

I think the next window may be more of a problem as it is Rhomboid shaped so any tips would be welcomed.

Bryan, I think it entirely depends on the aperture and seal combination. Some seals are an H shape, some a zig-zag so the panel flange and glass effectively overlap, some seals are thicker than others, and so on. I'm happy to be corrected, but I'm not aware of any hard and fast rule that would cover all eventualities apart from measure twice, cut once!
